What is the Insulation Material used in Insulated Roller Shutters?

If you’ve ever walked into a cold storage facility, a busy warehouse or a food production unit and noticed how well the temperature is controlled, there’s a good chance an insulated roller shutter is doing a lot of the heavy lifting. But what actually makes these shutters insulating? It’s a question that comes up more than you’d think and the answer is more interesting than most people expect. This post breaks down exactly what’s inside an insulated roller shutter, why it works and how to make sure you’re specifying the right product for your building.

What Are Insulated Roller Shutters and How Do They Work?

Before getting into the materials, it helps to understand what separates an insulated roller shutter from a standard one. A regular roller shutter is made from single-skin slats, typically steel or aluminium, that roll up into a barrel above the opening. They’re effective for security, but they offer very little in the way of thermal or acoustic performance.

An insulated roller shutter uses double-skin slats with a core filling sandwiched between the two outer layers. That core is what does the insulating work. Why Polyurethane Foam Is the Go-To Insulation Material

The insulation material used in the vast majority of insulated roller shutters is polyurethane foam, commonly referred to as PU foam. It’s injected in liquid form into the cavity between the two slats, where it expands and sets to fill the space completely. Once cured, it forms a rigid, closed-cell foam core that bonds to both faces of the slat and creates a continuous, seamless layer of insulation running the full length of each section.

Polyurethane foam is chosen for this application for very good reasons. It has one of the highest thermal resistance ratings of any widely available insulation material, it’s lightweight, it bonds strongly to metal surfaces and it adds structural rigidity to the slat without adding significant weight. It’s the same material used in insulated panel systems for cold rooms, industrial cladding and commercial refrigeration, which gives you a sense of how well proven it is in demanding environments.

How the Insulated Slat Construction Works

The construction of an insulated shutter slat is worth understanding because it directly affects performance. Each slat is made from two aluminium panels that lock together to form a sealed internal cavity. The PU foam is then injected into that cavity under controlled conditions so it expands evenly and fills the space completely, with no gaps or voids.

This is what makes the difference between a well-made insulated shutter and one that falls short. If the foam isn’t distributed evenly, or if air pockets form within the slat during the injection process, the thermal performance of that section is compromised regardless of how good the material is.

Thermal Performance, U-Values and Why They Matter

Once you understand what’s inside the shutter, the next question is how well it actually performs. The standard measure of thermal performance in building products is the U-value, which represents how much heat passes through a material per square metre for every degree of temperature difference between the inside and outside. The lower the U-value, the better the insulation.

An uninsulated roller shutter is essentially a single layer of metal and metal conducts heat freely. When it’s closed, it does very little to slow the movement of heat between the inside and outside of the building. An insulated roller shutter with a quality PU foam core is a different product entirely. Independent testing shows that through the lath itself, well-made insulated shutters can achieve U-values of around 1.1 W/m²K. To put that in context, the lower the number, the better the insulation and the difference between a metal sheet and a foam-filled lath is significant. For a warehouse, cold storage facility or production unit that’s being heated or cooled around the clock, that difference shows up directly on the energy bill.

How Insulated Shutters Help Reduce Heating and Cooling Costs

The thermal performance of the shutter itself is only part of the picture. The other factor that drives energy savings is how the shutter behaves as part of the building’s overall envelope. A well-insulated shutter that also seals effectively around the perimeter, prevents the kind of air infiltration that undermines temperature control even when the door is closed.

In practical terms, this matters most in buildings where the internal temperature is actively maintained, whether that’s a heated warehouse in winter, a chilled food production unit or a refrigerated distribution centre running year round. The heating or cooling system in those buildings is constantly working to offset heat loss or gain through every part of the structure and a large uninsulated opening is one of the biggest weak points in that envelope. The Noise Reduction Benefits of Foam-Filled Slats

Thermal performance gets most of the attention when people talk about insulated shutters, but the acoustic benefits are often just as valuable and far less talked about. The PU foam core that reduces heat transfer also acts as an effective sound dampener and the difference is measurable. Industry testing shows that insulated roller shutters typically achieve a weighted sound reduction of between 18 and 22dB depending on the model and specification, compared to very little meaningful noise reduction from an uninsulated alternative.

To put that in context, a 10dB reduction is enough to roughly halve the perceived loudness of a sound, so achieving 18 to 22dB means the difference is very noticeable in practice, particularly in environments near busy roads or industrial operations. It also makes insulated shutters noticeably quieter during operation than their uninsulated counterparts, which is a practical advantage in facilities where the shutter cycles frequently throughout the day.

Which Premises and Industries Benefit Most From Insulated Roller Shutters

Insulated roller shutters aren’t the right choice for every application, but for certain premises and industries they’re hard to replace with anything else. The buildings and operations that benefit most include:

  • Cold storage and refrigeration facilities: Where even small fluctuations in temperature can affect product quality, compliance and stock loss, making a high-performance barrier at every opening a operational necessity
  • Food production and processing units: Where the combination of strict hygiene standards, temperature-controlled zones and frequent access by staff and equipment means the door needs to perform consistently under heavy daily use
  • Warehouses and distribution centres: Particularly those operating across shifts in winter, where large uninsulated openings can make it difficult to maintain a workable internal temperature regardless of how efficient the heating system is
  • Manufacturing facilities: Where industrial processes generate significant heat that needs to stay contained, or where temperature-sensitive materials and components require a stable environment throughout production
  • Retail units and commercial premises: Where meeting current building regulations around thermal performance is a requirement and where reducing energy overheads is part of a longer-term operational strategy

Insulated Shutters vs Standard Shutters

Insulated shutters aren’t always necessary. If security is your primary concern and temperature or noise control isn’t a factor, a standard single-skin steel or aluminium shutter is often the more cost-effective choice.

Maintenance Tips for Insulated Roller Shutters

Insulated shutters are straightforward to maintain, but there are a couple of things that are worth paying a little extra attention to compared to a standard installation. The filled slats are heavier and over time that additional weight puts more strain on the motor, springs and barrel. Getting these checked as part of a regular service schedule is good practice and particularly important on wider or taller installations where the loads involved are greater.

The foam core inside each slat is completely sealed and needs no attention at all. The perimeter seals are a different matter though, as these are what keeps the thermal performance of the shutter intact at the edges and they can degrade with heavy use over time.
